Hi All,

I have just finished making up an exhaust s/s, I have let the tube into another
tube at 90 Deg's and would like to know what is the biggest gap I can get away
with for tig welding it up.

It really depends how good a welder you are mate. For a nice neat bead it would ideally be a flush fit, it is possible to bridge a few mm but it makes the job alot harder and it wont look as good unless you go to the hassle of welding it then grinding it back and possibly running another beat along the top. Ofcourse that depends on what you want from it. function over form as they say

Although I do own a tig welder I cannot weld so it will be a job for someone that can weld,
the biggest gap would be 1.5 to 2mm max

A decent welder will be able to cope with a gap much bigger than 2mm. They probably won't be particuarly happy though as when things fit properly distortion is much easier to control. Stainless pulls like mad given the chance and a good fit up = less heat needed + smaller weld = less weld shrinkage, less movement

Phew ,, glad you said that about it being not much of a problem for a good welder , I am hoping that it will get tacked up in situ in the jig that can be seen in the pic to minimize movement.

you could always make it a couple of mm smaller so the pipes sitting flush on the tube and the weld should look alot neater

If you can't do it without a gap just get it as close as you can and use lots of tacks equally around the joint, then weld it up, I do exhausts all the time and best is 1mm tungsten & 1mm rod.
