ok i got this van recently nice and cheap needed a new wing, bonnet and patch in the rear door had a nice day so thought i'd get it sorted i have a nice arc welder in the shed but thought i would use the mig (just to be different)
Here is the offending hole already ground back ready to go:-
hole trimmed square with a 1mm cutting disk then ground again
i had some zintec same thickness in the shed so i got at it to test settings and make a few test spot welds
which i promptly battered in the vice to check it worked one did (the last one)
cut piece to size and check fit just used pencil and flap disk to shape to suit
until i got a nice tight fit
slight bend on the edge of a pallet to follow the curve of the bodywork
a few tacks to hold it tight in place
finished welding don't want to seam it as i might cause distortion
all ground back and red oxide primer coat applied
it is still a bit rough at the bottom but metal was rough there and plastic lugs were not worth damaging as i wanted to refit the lamp

just gonna give it a quick coat of filler then smooth hammerite with a roller to finish lol probably on thursday
hope it helped someone i must admit i found it had to have more amps on the actual car as it blew through a little easier cos the metal was a bit thinned by the rust so a bit more amps helped the quick spot welds get a bit more bite!
