Stud weld broken

Dear all,

I always facing stud weld broken issue on the shopfloor.I had done DOE to find the correct setting/parameter for the machine. But, the stud broken again.

Material stud is mild steel and material is Galvanised Iron. Stud size is 8mm.

Do you have any suggestion, or method to overcome this kind of problem?

Is the stud breaking away from the piece you welded it to, or is it breaking and leaving a bit still attached to the other piece?

If the iron is cast iron this is difficult to weld anyway, and the galvanising would introduce contamination into the weld.

At least grind away the galvanising, and I would consider an alternative method of fixing, possibly brazing.

Some photos of what you are trying to do would be a help.
