I'd use 50x100x3 or 40x80x3 RHS for the sides and 30 or 40 tube for the "rungs". Also, 5 meters is huge for monkey bars.

You want -[-----]- or -]-----[- which ever you think looks most pleasing, it won't affect the strength. If your welding is suspect drill the channel then you only have to tack the pipes in.Ok so gone out and got 100x50 channel, 6mtr lengths. Can i confirm i am drilling along the 100mm edge with channels facing away from each other, sliding tube through and welding place? I am changing the a frame idea to now have upright post 1.5mts in from each end to give it a bit more strength.
Drilling them will make the material take the weight on the bar and the monkey so the weld will only prevent the bar from rotating/moving. If he doesn't drill it then the weight of the bar and the monkey will be taken entirely by the butt weld. It just makes it stronger if his welds are questionable.Why drill them?
Do you mean it's going to be 4 meters wide?i am going with 4mtr lengths(6mts cut down) 1 bar every 40cm.
One good tack on the outside should do it, as all its doing is keeping the spacing and stopping the pipe from rotating.Dont tempt me..wife is already not impressed its 4mtrs long, i like to make things bigger than she likes, at 4 mtrs i can space at 400mm centres and have enough poles, 6mtrs would require more poles and more support posts. Job just bigger. Gotta stop while i am ahead.
So once i drill the hole for pipe to slide through hopefully a snug fit i just need to weld best i can round the outside and then grind and clean? Do i need to weld inside and outside?
