Ok so gone out and got 100x50 channel, 6mtr lengths. Can i confirm i am drilling along the 100mm edge with channels facing away from each other, sliding tube through and welding place? I am changing the a frame idea to now have upright post 1.5mts in from each end to give it a bit more strength.

You want -[-----]- or -]-----[- which ever you think looks most pleasing, it won't affect the strength. If your welding is suspect drill the channel then you only have to tack the pipes in.

Drilling them will make the material take the weight on the bar and the monkey so the weld will only prevent the bar from rotating/moving. If he doesn't drill it then the weight of the bar and the monkey will be taken entirely by the butt weld. It just makes it stronger if his welds are questionable.
I think my welds are going to be questionable, so going with the idea -]--------[- so i can hide the outside welds with a piece of light timber inserted in.
My new mounted method is also up for debate, i am going with 4mtr lengths(6mts cut down) 1 bar every 40cm. The bar that is 3rd bar in from each end i was thinking of leaving full length(1mtr) so it sticks out more than the others at 60cm. This would allow me to drill though the upright post and slide the pole through. Bolting in place, do we think the 48mm diamiter pipe 3mm thick is strong enough to do this? Or should i cut a wedge out the side of the post and put the whole 100x50 into the post bolting in place?

If you're buying 2 6metre lengths, it seems a waste to cut them down, I could understand buying one length and cutting it to make a 3 metre long frame but if you've got two 6 metre bits then why not make it 6 meters long?
Dont tempt me..wife is already not impressed its 4mtrs long, i like to make things bigger than she likes, at 4 mtrs i can space at 400mm centres and have enough poles, 6mtrs would require more poles and more support posts. Job just bigger. Gotta stop while i am ahead.

One good tack on the outside should do it, as all its doing is keeping the spacing and stopping the pipe from rotating.

I should have elaborated.
Drilling them will be a huge expense of time. If you can get the poles cut accurately to length, it shouldn't be difficult. The time saved could be used to get welds up to scratch. Drilling them wont make the thing safe with really crappy welds. Mind you, they'd have to be really bad for either way to disintegrate; it sounds pretty heavy duty so should be nice and rigid!

don't go grinding down the welds it will only reduce their strength. I am personally against the idea of just tacking them, its outside and will suffer corrosion to a degree. I cant guess as to how good or poor your welds will be on that basis put as much as you can in provided you don't undercut badly or suffer distortion.
Your daughter ad her mates I have no idea of how big they are but its this sort of stuff that attracts big fat and slightly drunk blokes at summer BBQ's like a magnet. weld inside and out? debateable but if they are 360 each it will stop moisture being trapped.
Holes will compensate for lesser quality welding some as they cannot be broken out vertically without being bent or broken out, the forces need to have some horizontal movement to release the pipe from the channel holes right . Box drilled both sides and 360 welded on both outsides will have been stronger still (look at a ladder and that relies only on a turned over edge to the outside both outer rungs)
Cut the pipe long enough so you can fit in a fillet weld around the pipe on the outside of the rungs, this way you retain maximum cross section in the weld and can get away with the odd inclusion or inadequate penetration better. Don't do circular Butt welds and don't grind the weld off because it looks ugly you will reduce the strength, just remove and sharp bits with the like of a sanding disc at most.
Embarrasingly i need to ask what a fillet weld is....i am now thinking it best to take it to our truck workshop and have our fabricator weld it all up with the 3phase mig. Mine is like hobby welder level i think, will check it tonight. Iuse it for plating cars and what not.
