Stick welding is great for gates in a farmers field but the heavy life a defender leads I’d never use a stick unless the chap doing it had decades of experience

Too hot. 65-70A. 2.5mm rod.
Triangle method or weave in a u shape.

You’re gonna have to get a real wiggle on at that thickness.

The Mig Welder I have is a Clarke 160E Gasless although I would prefer to use it with gas in this instance, most likely Hobbyweld 5, I find the gasless very messy to use.

What size wire should I be looking at, 0.6mm or 0.8mm or is this more a what your comfortable with type thing? I've got some cheap 0.6 here somewhere but I'm happy to buy some decent Esab or Lincoln wire in both sizes as I have a lot of welding on different thicknesses to do in this Land Rover.

Does your gasless Clarke have all the bits inside it to convert it? Or are you going to have to buy a new torch/solenoid/regulator etc. Your 0.6mm wire should just cope with the thickness of material you will be working with although I would normally be using 0.8mm. If you have a good bit of thinner metal to do as well you might as well stick with the 0.6mm. Fresh flux core wire of a decent brand would do the job.

Its an easy conversion on mine, just swap the polarity.
I will probably get both the 0.6 and 0.8mm wires and see which I am most comfortable with for the chassis.

0.8 for that job, 0.6 is too small. Buy a cheap gazebo with sides.dont use gasless on it, use co2/argo mix, clean , clean and clean. boc argoshield light is good on rusty stuff. Ive a mig with eurotorch, i use a 4 metre torch which is well handy.Also buy 5kg rolls or bigger of mig wire, it gets addictive !
