I would have thought a tube roller would be the best tool to create a coil.

When I made my gates I made an improvised roller using the vice from my milling machine. To roll tube just make sure the rollers have a suitable radius in them.

this will give you what you want flow is downwards on the water the rear point is the quickest way out for hot water

you need to plumb it

it would use primary air heating blue as well as secondary air heating purple

hot water gravitates to the quickest exit therefore pulls down on the system

firebrick port access on front for easy clean out

You’re right, roller is the right tool. What I would have used if I had one or access to one. Couldn’t be arsed to build one for a one off but probably should have

An industrial pressure washer contains a ready made coil...
Probably not much difference in price by the time you've figured inntime+tooling+tube.

Cripes.. A while back, I made several coil h/exchangers from 16mm. Just bent them round a wooden former with a V'ed section. It was 'soft' copper and formed the coil with very little work.
For a local solar outfit, made a few with long runs and tight turns, but used elbows and silver soldered them . This was to convert direct systems to indirect, as the water was (very) hard. Hatches in the storage tanks were not big, so the H/E s needed to be slim .
Cors, 22 is way different to 16, so likely a decent bender is needed.

Easy (even easier with thick walled underground copper). Dry some ordinary sand in an electric oven, fill the pipe, wang some wooden plugs in each end, then heat with a blowlamp and bend round a former. In my case a small tree.
This is how I made a coil to fit in my Dickenson diesel heater, worked perfectly.

So, hot tub boilers; what's the consensus regarding a control system?

I.e, my thoughts are that to burn anywhere near efficiently, the fire needs to be hot enough. So overcooling with too good an exchanger is not good. Equally, too ineffective an exchanger and too much heat will be lost to the world. It's less of an issue in an indoor backboiler as the non transferred heat has chance to heat the home.

So are there sensible solutions to this without additional lots of complexity undesirable for a hot tub? Or is accepting smuggy burns or lots of lost heat par for the course?

I've never tried it but would a variable speed pump work. Slow speed for hot and fast for cool?
