Rounded off allen bolt

To close off, this is what I did. I couldn't use too much heat as I'm right next to the handbrake cable that I want to save (new one is £180).

Welded in a bit of allen key.

It snapped off.

So went a head and drilled out, tried out the now cobolt banggood drils that just arrived.

Job done, should have done this first, but I'm never very good at getting the hole central, worked out this time.

Once you weld something onto it they normally come out as if they had been screwed in by hand .
I fact if it was easier to get at with mole grips I would just build a blob of weld

That is why I said drill as if torx bit then snaps or whatever the job gets more complicated. The bits you can get to remove broken studs which and are left handed designed to grip and remove the broken off bit after drilling a hole for it to fit in were ok as long as the bit being removed was not rusted in. When they snapped they were an headache as they were brittle as hell and a pain to try and drill out being cased hardened.

Drills were good, cut nicely and even made me drill in the centre for once.

The Alan key could be expected to snap of right at the haz edge and it did! Because of its hard construction.

Center pop it first then drill it with a bit a couple of sizes too small, then keep opening it up until your in danger of damaging the threads by which time you can usually pick the remains out by mis-using a scribe.

The only good thing about cap heads is you have a hole in the centre of the head anyway, so easy to keep the drill centred. Main problem is, they used to be pot hard, and only a masonary drill would cut into them. Modern ones seem to be softer, hence easier to round off. I always grease threads now, when re-fitting chassis bolts, makes them much easier to get out next time.
