its not that easy to explain but its not just about how thick a piece of metal is for how strong a weld needs to be. its quite easy to weld a 20mm base plate to a 100mm box section with a 4mm fillet weld, that would give a 400mm run of 4mm fillet weld which would require a force of approx 280kn or 28 tonnes to pull the plate off. this would be very easy to lay down with a 3.2mm rod at 100-120amps
welding is as mentioned ridiculously strong.
i always say it is better to have a machine which is bigger than needed so you are future proofed and not over stretching your equipment but dont fool yourself that you need 200amp machine if you dont need it or will never use it.
