I've always had good success using dorma carbide tipped production drills for that sort of thing, though in that size I think it would have to be solid rather than tipped..

Just go steady try not to wobble and keep the feed pressure up, at least being a hollow pin it will help to guide it. If you can use a drill press all the better really.

Problem is that removing that pin would be easy if some ham-fisted wrench hadn't messed it up first so BMw might now want to stump up for a new casting because of someone else's muck-up. If the guy had put a pin down the middle he could have gripped it hard and pulled it out. BMW left the end proud so this could happen.

If BMW want to use a roll pin instead of a more serviceable solution could have been used then, let them get the damn thing out.
Or better still give it to the twonk that "assessed" it to get out, they might change their mind then.

I see I'm not the only one who detests those things then.
That's what I'd do. Tell the insurer that the original unit is no repairable, and if the assessor says otherwise, hand him the unit and tell him to get it out. If he still says the same at the thought of getting his hands mucky, ne'er mind actually trying, I'd be surprised. Either that or inform the insurance that you need to modify the unit, (drill it), making it non OE spec and then say that the onus is on them for failure if it goes wrong later, as they sanctioned the repair.

1/ Heat alloy with easy out in roll pin as long as the heat does not melt alloy the pin will not expand as much as alloy.
2/ We have used Dremell cut of discs to cut bearings out softened cage by MIGing cage then cut
3/ BMW usually supply enough special tools ? to sink a ship, (well they did when we had dealership) you say warranty send it back & let them screw it up or do you mean internal warranty

We've talked to BMW top Tech consultants on these before. They say "yeah you can get them out ".. However, they will not elaborate. They are factory installed with an air punch. There is no instructions or special tool to remove them as if there was, they ALWAYS tell you on our dealer software manuals.
When a RWD unit fails on a BMW, it's usually the crown wheel (axle) bearings so this roll pin and related and bearings are not removed. The pinion shaft that sits into these difficult to replace bearings is not even available to buy from BMW any more which show's their willingness to have them rebuilt. Even though it's a 'serviceable' part...

Wouldn't want to take one of their bikes off the beaten track. Imagine trying to get that repaired in the back of beyond by a guy with a welder and a hammer.

I do a of overland riding. I've ridden to Cape town, around South Americ etc.. I wouldn't go on BMW if it was free.... hah

BMW's GS series rise to stardom was helped if not started by Mcgregor and his mate. They wanted KTMs but some numpty at KTM said no
.They had to have the frame welded once or twice, or that's what they wanted you to believe if you read the book or watched the TV series. However real life was somewhat different, wheels collapsed, frames were replaced....
