if they open on anything other then off I would think it will be one of the voltage selections, have you tested the repaired contacts for continuity ie will those switches now supply 240 to the transformer

Two set of contacts and two cams.Should connection number 8 in diagram 1 be unbroken in all positions except off as this is for cooling fan? I ask this as it is possible to receive feed from any of the strapped connections

yes it should be on when the welder is on regardles of setting thats probably why it has the jumpers on so it gets feed from other sections

Okay hooked up all straps and metered across to mains live connection and continuity on all 6 power settings except for 0 (off) So that looks alright .So now it looks like its down to transformer voltage.Would it be possible to set up test rig on switch while it is on the bench?

you could put a 12v supply to it and use a 12v bulb or your meter

Just what I was thinking.It seems to be down to transformer wire connections 3 and 6 on diagram 2 if these connections are controlled by the " rogue "cam

Hooked switch up to 12volt supply. Connection 10 diagram 1 failed on first two power settings (this should be continuous feed for cooling fan).Will have to check tomorrow

I think some of your labeling is a bit misleading. If any of the wire go TO the main transformer then mark them as such. Remember the Brown (live IN) is then distributed by the switch to only ONE at a time of the 6 sleeved wire of the transformer. And as Mr S has said the straps act like a buzz bar providing links/bridges to supply the other slices of the switch. The Blue (neutral IN) only needs to feed across the switch to give a switch neutral and feed to one side of the fan and pcb. In your post 66 you have said the Mains Live meters ok now (except 3 and 6) BUT does the Neutral also switch ON, meter probe on where blue would go and other probe on number 10 on your diagram.

Sorry about long delay regarding switch.Had a friend of mine ( very knowledgeable about electrics) take a look at the switch.Immediately he started tut-tutting as he looked closely at the switch.Its f@&%*$.!!! he says, that switch has been completely fried.I told him I had seen slight burn marks on some of the points which I cleaned up.He then told me to look into all of the points sets in the switch while turning the selector knob.The casing was so badly overheated that it was actually distorted so that some of the contacts were completely missing each other.I decided to ring Sealey to see if they had a switch, which they had, (£18.00 all in) and ordered through my local motor factors. Wired all up and success at last.As I dont have a gas bottle yet,I improvised my c02 fire extinguisher onto the regulator for test welding on all settings and all checked out okay.I would like to thank MIKE 10944 and THE SNOOPER for all of their help,patience and advice (especially on strip down of switch).If anyone intends to take a rotary switch apart then please heed the instructions and tips as mentioned before and proceed very very slowly and carefully.So for now I will bid you farewell until the next time. P.S . My friend told me the most likely reason the pcb and switch suffered such failures was due to a very poor earth clamp which I have now replaced
