Today I had a largish pulley to bore out. I have been using the Forkardt chuck I recently got from eBay and the jaws I had, that fit it, were actually not a matched set, two seemed to be the same colour and one a different but also the two of the same colour had the numbers on opposite sides. That leads me to believe that all 3 jaws were actually from different sets.
Anyway due to that there was runout on them so I had previously bored them true for normal gripping and they came out great, less than 0.01 runout if I turned a bar and then flipped it and clocked the other end.
With doing the large dia pulley I had to turn the jaws around to grip the 9" dia of the pulley so the first job was to turn the face and seat of the jaws, being hard jaws there were some nice fireworks
After that was done I chucked the pulley and faced off the boss so that it was 10mm below the face of the last vee groove. I then had to increase the recess depth from 20mm to 40mm for clearance of bolts on the engine case.
That side finished.
The other side didn't have a boss on it but needed one so I turned a bit of Alu to the right dimensions then welded it in place and then machined the weld.
Last job was to bore out to 1.370" and shove a 3/8" keyway in.

Great thing about having a CNC is I can make my own pulleys
Normally I wouldn't as the drawing/programming/cutting time would cost more than buying one off the shelf but on occasions I have done them. For example I was needing a bigger pulley for my compressors motor, nowhere local had what I wanted and being a weekend I didn't want to have to wait until the Tuesday so I shoved a lump of Alu in the chuck and made one.

thinking about how to fit some new lights to the back of my herald. I decided to try and make a frustum with a flange on top in one piece.
first thing to do is make a former. the taper on the cone is 6 degrees. many years ago a toolmaker tool me they would make press tools out of wood if they could get away with it. as I was using 1.2mm thick metal, I used 2.5mm thick steel with a plywood backing, as I need 6 parts, so hopefully it would work.
this is the set up I ended up with. the "blank" was bolted to a faceplate which was held in a 4 jaw chuck and then centred. (dont think it needed to be that accurate though)
and the finished blank
the to print a template of the side of the frustum and stick to some zintec with a pritt stick (suprised as how well it worked, I was expecting it to wrinkle)
and was cut out and bent around the former and hold it in place with hose clips
the tip edge was then tacked together, the former removed and the join tig welded (still trying to get the hang of tig)
the former was then put inside the frustum and the flange was hammered over
and how the light will fit in it
I surprised at how well it worked, its nice when these things go well when you don't know what you're doing.
