the pilot valve should not allow that much air to escape, to cause no pressure build up even if it was completely worn out it would only weep air
You have answered your own question in post 34, more surface area to get rid of heat, regarding the pilot valve you only turn it through 90* did you have a read through the instructions on the link, here it is again http://www.hoerbiger.pl/pdf/ARC-T.pdf

Don't matter how it is adjusted it won't give any pressure it is venting as soon as you start the pump up, won't even give enough air to run a DA sander have studied the PDF it looks an uncomplicated device really not much to go wrong with it
The air just escapes out of the little hole and that's it, no pressure build up at all.
Not even sure if I can find anything to replace it with. Got them in the states but they are probably different thread.
Also it was commented it the valve was only weeping air it would not matter but surely it would close the valves on the pump so it would not pump air anyway

When the valve are closed that when it pumps they are held open by the pilot valve when it reaches the preset value. if it is blowing out of the little hole the internals may be stuck you have tried turning the thumb nut through 90degs ?

I am sorry I cant help you on that one,
truck air Brake systems use similar valves to control system functions you may get something there but it is no use going to ask at a truck parts retailer because they just sell part numbers.
Better to fix your valve I would say I would not have thought there could be that much wrong with it unless the ball or its seating is damaged.

I had a lot of trouble finding one that is why I bought the little AC7 to pinch the governor off it.
Just to re cap, it pumped up your tank to pressure ok, when you did your "test" by connecting direct from the head to tank I mean.
Have you tried taking off the pilot pipe connection and then starting up to check if its passing by all the time.
When, you strip the valve careful you don't loose the shims or loose the ball bearing

not lost anything out of valve all five shims and ball bearing are still present.
oh yeah direct from head to tank then return to onboard res it pumped tank up fine, went to 5 bar then it blew the hose off, mind you this was the blue airhose which I would say it expanded because of heat from the pump head.
gonna do some more checks today to see if I can fathom it out.
So to get this right I am gonna wind the valve right out to loosen spring this should increase the pressure, how many shims. say for example to cut back in on lower level say 100 or 120psi and max cut out 150psi
