That's ok, I had no intention of going anywhere near a sealed bottle with a grinder or even a hacksaw, the wise option was to ask those that have gone before me, I did have a look on YouTube regarding the valve removal to see a guy sitting on a bottle, big hammer and chisel then lighting a fag before banging away at the valve, not a wise move thought me lol.
I have no fear in attempting this but since I am going to make it I thought I would pick a few brains to make the job easier and safer, it's going to be a damn sight easier then the go karts I have made in the past.

As an idea if you have another gas bottle the same size you could cut that out to give you eithe rings or an over size panel that you can place over the door to cover gaps.
I'm currently designing an offset BBQ smoker and need an airtight door on the fire box. Metal for fire box is 6mm plate. I've come across replacement door seaL kits on flea bay for not too much money. You get the seal and the 'special' glue to stick it to metal. Comes in various diameters so you will need to offset your hinges to allow for even compression on all four sides.
im fortunate that my next door neighbour works for flogas in perth and can get me bottles from there scrap pile which usually have the valves removed, I do have 2 smaller bottles that were refrigeration gas if you want one of those Al....
BI usually cut the ring off the bottom of my burners and use bits from that if I want a lip round the door, its the same section so it doesn't take much modification. The other thing I do is build a square frame out of angle the door has plenty of overlap. I use log burner door rope to make a decent seal if its going inside. The hinges and the door handle in the first pic were made from the bottom ring, the lip on the door was made from some scrap and part of the bit I cut off the bottom.

Can you keep it on hold please till I see what can be done with this valve, providing we have no rain I intend to knock it stupid, might as well cause I have nothing else to do.
Another member has offered to get the valve free (sorry I forgot your name) so I will get my sons car for that one and nip down.

I always cut the sheild / handle off first, then batter the valve round with a hammer. Taper thread only needs loosening off.
