This was the scab I picked on the chassis...the rust was actually quite solid but thats because it was about 5mm thick. I started off trying to clean it up thinking it was just surface rust...then when I hit it (hard) with the hammer it just fell apart.
Just above the hole you can see the repair I did to the rear seat area...when I checked the chassis from above it all looked ok!

Then I put the side of the chassis back...and then finally the mount side piece that I had to cut out. Went quite smoothly...I did it all in thicker plate and turned the welder up to "disco" for the welds.
All the layers were plug welded together also for some extra strength.

Finally a break in the weather...it's warmed up outside but still a 2 fan heater day in the garage!!!
Had a play with the heat shrinker...gas off, wire feed off and power up to 4mm. Have to say this is a very handy little tool.
I poked around to identify the bits that would pop in and out. Then applied the heat...I prefer to use as if I was doing a series of plug welds...followed by a damp cloth.

Next decided to strip the underseal....it wasn't the plan but I decided to just do it properly vs just patching up the factory underseal as originally planned. Came out very nice so far...still a long way to go of course...I'm using a rust converter and primer which I've used before...I think it's an epoxy type product...the real plus is you don't have to wash it off. The down side is it's very very expensive!!
Decided wherever I see a badly fitting joint I'm going to tap it closed...hard to see but the floor joints at the rear were pretty open and therefore letting in water!

more disappointing fit and finish from Nissan! cant believe those joins are so sloppy or not filled with seam sealer....
really nice work with the shrinker...gotta try that!....Im sure Ill be needing it when I go to do my outer panels on the truck bed.

Cheers JP...there is definitely an "art" to using it...really wish I had made it earlier as it's rare to get panels to practise on. I was very surprised how effective it was to be honest and started getting a bit carried away...it began to pull the overall curve out of the panel so I had to stop and do some hammering.
Not a bad little tool for £5 of spending and some old plumbing parts...definitely more effective than the blow torch as it's a lot more precise and the heat can be concentrated where you want it.
The panel fit is really terrible...there are places where I can put my fingers between the panels!

Dropped the exhaust today...bit odd that 1 bolt was missing...and the second bolt was just finger tight.
Interesting...either nissan have some clever emmisions device fitted...or the turbo shaft broke off and made a break for freedom via the catalytic converter...I'm starting to think this car really doesn't not want to get back on the road!!

The good news is with the exhaust out of the way I made "light" work of the middle section....well if your idea of light work is having a wire brush in a grinder spitting underseal in your face!!
Again panel fit is pretty poor...you can see where the water got in to rot the handbrake area...no seam sealer either!!
Still plenty to do but just a case of working through it one step at a time.

I suppose these were built for the home market, where they don't use salt on the roads? No excuse for open panel joins etc though

Yea agree slim...I reckon this was a prototype car that just got flung into production. The panel fits are all over the place on a lot of the underside...no surprise a few British winters and things went a nice rusty shade of brown!
I had the same thought Gaz...thats the million dollar question...well more like the £400 question. Very annoying but that sensor is in the way of me pulling out the turbine part and having a look to see if there is still a turbo fan on the main exhaust (fingers crossed). Of course the sensor is rusted in solid...and the oil breather is right next to it too so no gas torch. If only I had...say...an induction heating device perhaps
....will give it a go on the next session (after unplugging the sensor of course).

Had an epic fail today trying to spin the car around...why can't I just get a lucky break just for once with this car!!!
Been working on getting the underseal off....really not very interesting so haven't posted any more pics. One bit of removed underseal looks very much like another I think!!
For a split second I thought of cutting it in half, spinning it around and then welding it back together again....so annoying! Even more annoying was the fact that it would have worked if I had not put those shelves in the way...was really close too.

I've just read this thread from start to finish, I love these cars and a friend has a fairly rusty example so I've linked him to this thread. I expect he'll curse himself when he sees the extent of what went on here.
Incredible work and makes me feel like I can actually handle welding the arches on my 1988 Supra... I just hope when I start doing it I don't uncover more rot

Looks like you could make it fit if you shifted the ‘surplus materials’ to the rear about a foot more vertical

Cheers Crispy...1988 Supra....now thats definitely my kind of car. Dunno if you had a look at my mr2 mk2 project on here....that was the first project that I did and also the one where I learned how to weld. Have owned that mr2 since around 1996 I think....geez I'm getting old!

Got there in the end...you were right HopefullySoon. With the surplus stock out of the way....and the beer fridge pulled out it scraped round...just!
I did try just having the door open on the fridge...but no...the thing had to come out! Then I had to remove the bonnet complete with hinges and a few other bits. But in the end got there....after quite a lot of swearing.

Spent a little time using the grinder to spray grit,dirt and underseal in my face. Also managed to get quite a bit of it off the car too...geez I really want a roller badly now!!!!
Still quite a bit left to do....the plan is just to remove the underseal and attack anything that looks at me funny with the wire wheel. I'm not too bothered about leaving factory paint that can survive the wire brush as I reckon it must be stuck on there pretty good!
