Use a cheap Aldi or Lidl stepped cone cutter , do a test on some predrilled scrap wood then use a black marker pen to make a ring on the step above to get a consistent depth .................. like this eBay item 353201569116
A friend of mine lent some expensive equipment to the company, company went bust & when he tried to get his kit back the receiver winding up the business said “its on the premises, so it’s mine” he lost it all!" Be careful about doing this. " If its once in awhile, that may be ok, but take your generator home with you after the odd job its needed for; or as time goes by, the generator will taken for granted as being part of the shop equipment. If your Boss "needs" a generator for the business he should buy his own, otherwise you are subsidising the business.

We rebuilt that one from wrecks that were being used for Fire and Rescue training. It sat as a Gate Guardian at Lossiemouth for a while but it's now in Errol, Perthshire looking a little the worse for wear.

Take a look locally for the rental cost of a similar device. Double it. Tell him that's the rate . .Later yesterday evening I've woken up my engine driven for a job.
Check levels , little clean up , started on the second pull (as normally)
Boss asked me to lend it for little use as power generator for small tools like a grinder and a drill

Nice work. I personally wouldn't make the register undersized though. I would prefer to regrind the jaws. Mainly for safety.Making a new chuck back plate. Using a piece of scrap steel. My homemade boring bar and ground HSS threading bit worked well. It's 1-1/2" 8TPI withworth thread. It's a little undersized for the chuck but it fits over the holes of the chuck, and besides it wouldn't matter if they where holes or just open slots cut into the sides every 120 degrees, it'd still be captive. Making the fit of the locating portion a bit undersized as well, because I want to be able to adjust this chuck for maximum accuracy. Makes the need of a 4-jaw chuck a lot less frequent when you can adjust the three-jaw too.
The hole you can spot there is not for the chuck to back plate mount.

You are also relying entirely on the mount bolts and are running the chuck out of balance. Wouldn't want to do that on the Student. As is, as always, it's down to the individual. Personally I wouldnt.I've run my previous chuck the same way, the bolts have been sufficient thus far, and the amount of adjustment needed is small so it's never been an issue.
