Got my calcs wrong estimating a 6mm top. I calculated for a six foot length instead of five. A five by four would come in at 87.5kg. Still too much, possibly.

Busy day today, cut some sheet up for rolling into a vessel hoop, folded a load of 3mm for a pal, and got this welding setup going for rollers.

It still has a (knackered) dual mass in it, for now. I don't think there's a solid flywheel conversion available for Sprinters, is there?

I have another flywheel to "convert" to solid.

There are but what it saves you in the cost of the flywheel, will cost you in dentist fees getting fillings put back in.

We fitted a few to Sprinters and Transits, but I wouldn't do it.
Transits that got used for towing would shred the clutch plate as despite all the marketing about the super-duper sprung clutch plate doing what the DMF done, it didn't. The torque surges caused them to slip under load until they overheated and shredded.
And I reckoned they used to twist the crankshaft on sprinters. We done a couple conversions, but had to convert them back due to too many complaints, and even after putting a DMF back in, they were never as smooth.

I do remember a friend having a solid flywheel conversion done on his Transit luton and he said it felt quite agricultural after.

I would've thought these would still be quite smooth with a solid flywheel, but i'm not keen on it if they're not. The flywheel doesn't rattle but you can get a driveline knock on gearchanges. I've already overhauled the diff as it ate its bearings a while ago. The flywheel in it feels quite loose, the two halves "rotate" quite easily and there's a lot of side to side rock in it.

Might just have to get another dual mass then. It's mostly used for towing and has a 7t train weight rating which is why i was skeptical about another dual mass, but i don't need rattling teeth or a twisted crank.

I would echo what @m_c says above, best left as DMF, I made that mistake on a VW LT some years ago. It ate clutches after I converted it to solid and never felt quite right until I changed it back a couple of clutches later.

I used to do a lot of solid flywheel conversions on cars, most without any issue. The 6-Speed VWs were the exception though. Despite driving fine, the chatter from the gearbox was horrendous. Never done many on vans though.

The new clutch is a normal one, the old one was self-adusting, which i've had issues with before.

Looks like i need to find another couple hundred quid for a flywheel now..

It's incredibly expensive in my opinion. And the powder most likely is not suitable for color hardening. Granules are needed for spotty migration of phosphorus into the metal. However, this statement requires verification. I don't see any difficulty in granulating the powder.

this afternoon I knocked up some rough and ready hammer in stakes

some 16 mil ish rebar big old nuts and scrap 3mm plate and a bit of miging they'll get some signs attached for the firing order on the sport trap . the nuts were for the simple reason some members had problems hitting 16 mil bar with a lump hammer

Plywood sheets arrived nice and early this morning. An opportunity to try out my plunge saw. This pictured set up doesn't actually work. I can't clamp the track very easily so tried clamping some box section behind the track to act as a stop. The box interferes with the motor housing when the saw is plunged. Some lower profile steel strip would have worked but I managed without anyway. The saw coped fine, some more power wouldn't go amiss though.

They make F clamps that slit into the T slot under the track, made my Aldi (?) plunge saw much more usable.

Depends what you are doing, last time I used mine was to trim down an existing ship lap gate to fit the opening when I replaced a gate post. I did not take much off something like 0 to 10mm progressively along the height of the gate which would have been near impossible with out the clamps due to the uneven nature of the ship lap.
I would say that at times they are useful things to have and not expensive, I think mine were discounted Dewalt items which needed a little trip on the milling slide to make them fit the Aldi track, it could have been done quicker with a file but have toys use them at any opportunity.

It's quite a stretch to cut a four-foot wide sheet. I think positive clamping helps. My first time set up was pretty terrible and I had the track sticking out on my side, so it's easy to knock the track with your body when concentrating on the cut and leaning over. My excuse was that I was trying to get it done before the heavens opened. The sun got out in the end, as it happened, but it was grey skies when I started. I've gone and ordered some clamps as per zx9. They are far too expensive for what they are.

I think it also depends on the thickness of material being cut, thick stuff takes more effort to push through and the track is more likely to move compared to thinner stuff,
