Yes, I think a fair bit of grinding may be involved!

I'm hoping the relatively thick section means grinding those bits that need to be flat shouldn't affect the strength too much. I think it will be firmly bolted to the wall pretty much everywhere.

In fact, apart from ease of welding that tube is overkill.
I have got a seven style car which holds a big v8 and the vast majority of the chassis on that is 1"x16g.

The clincher may be the availability of plastic plugs if that's what we go for. I'm guessing they might only be available for certain commonly used sizes. 24 open ends to dress so I am reluctant to commit to any fabricated solutions.

I think you'll find they're available in "all of the sizes and all of the colours", as the ad used to say.

Mitre joints?

Might be a better idea in certain circumstances. Just finding out now what the proposed finish is and what he thinks about the caps. Shown here currently:

26 of the little beggars. Am suggesting we revisit the "outrigger" support bracket design. A simple tab would be better or maybe even a "hidden" wall mounting plug fixture.

End caps should be easy enough to find.
Red would look good if its painted grey/silver.
Caps sold for stainless/aluminium tubing will have sharp square corners. Steel tubing ones will be rounded. Not all the sellers seem to notice that and they are also good at selling 1" caps as 25mm so if you are after a top quality finish you might want to check sizes/photos first

How much weight is going on these shelves as the structure seems over kill and parts of the shelves are not supported?

I just highlighted them in red to show where they all are so we can think about which ones we need, which ones poke up above a flat surface and which could be mitres/avoided. Good tip about the 1" vs. 25mm. Probably need to be careful with the steel stock also!

Rather than tabs you could leave the upper rear tubes open ended.
Once its up against the wall drop some 20mm wide flat down into them with a hole in. Couple of fixings into the wall and clamp it up. Wont ever be seen then.

Worth checking prices if you are buying the steel as sometimes metric can be cheaper than the nearest imperial equivalent and vice versa..

Ive made stuff like that out of similar, seems reasonable. just a thought, the bottom right shelf where you have a section running under the shelf to a wall bracket, if you used a floating shelf bracket on the end of that instead in would keep the nice clean lines of the rest of it.

I don't think cost is a problem but I am suggesting 20 metres of it based on 2x 10m from an eBay seller. Looking like £170 delivered so anything substantially cheaper would be good to find. I will probably ring around and pick brains on here once it's finalised.

You describe a hidden wall mounting plug fixing which would be my preferred option. We'll see what he says once he gets tired of my niggling emails.

I would try local suppliers as postage on lengths will be the majority of the cost of that buying online.

When you get the tube you will see a weld seam down one side. Make sure that side will be hidden from view when working out where to cut mitres as it shows up badly once painted.

Yes I am beginning to appreciate the consequence of having a fixed bracket prior to offering it up. I can see how that would be tricky to get perfect.

I think at the moment we are looking at bolting it right into the wall via the internal framework. Probably don't need to worry too much about crushing the 2mm section but just wondering what other options I should consider.

You'll definitely be able to buy the steel cheaper, I regularly buy 50x25x2.5 and 25x25x2 in 7.5 meter lengths, I forget the exact amount but it's about the £15-£20 a length mark. I get it from a local supplier who bring it on their truck. FH Brundles will charge you a tenner to deliver.

Just had a look, it's cheaper than I remembered, the local suppliers usually have a minimum order amount before it's worth them sending the truck out for mine it's about 40 quid. This is Brundle's though so you'll need to add on delivery which is about a tenner...

Would be cool if the TV was suspended from the shelves at the back I think...hope he's leaving a bit extra just in case he swaps the telly in future?
