A MIG should work fine, it should be a fairly ordinary steel bolt onto an ordinary steel nut!

Broken drills, extractors and taps are where it gets (much) harder.

Place a nut over the broken stud and mig through the nut onto the stud as per doing a plug weld. As others have said the expansion from the heat will tend to break the hold that the rust has, and it should just screw out.

Washer first coz you can get at the end of the stud... then nut to have something to grip

Drill it out. Start with a small drill and gradually increase it to the size of the drill that just fits in one of the other manifold stud holes. If you have got the first drill dead centre( vital bit of procedure) then all that should be left is the thread and that can be removed with a pick or just retapped.

Argh ... No! Not oxy acetylene in this situation.

I'd not want to bring it up to cherry red in an aluminium head ! Ok you'll get the stud out, but it'll come with molten aluminium as well

On oxidized wires i use sulfuric acid out of a car battery to remove the oxidization, I saw an auto-spark do it years ago and nicked the idea, Works great.

I dip the stripped section of wire in plumber's flux and wave it in a blowlamp flame...

You could always try some alum solution and some heat to dissolve the steel.

First things first block those exhaust ports up nice and tight......
what ever and however you attach a nut to the stud don't try and loosen it straight away.
Just work it back and forth with very little effort the treads inside the head will start to grind away at the corrosion,
It will feel like nothing is happening but slowly it will become easier and the fastener will more more and more until its out, don't be surprised either if you need to work it back and forth tightening and loosening all the way..

This method works on any seized fastener and when you master the feel of the seized threads you relish the challenge on the next seized fastener ....

So I did this a week ago roughly been busy passing my class 1

Anyway I began trying to finish bend the peice for the rear bulkhead. Not sure how I'm going to remove the hammer marks but really need to. Did the one long section and drilled some holes, need to extend my template so I can screw it to it for re welding and bending together

Any ideas how I can easily remove hammer marks ? I did aneal it and it's far easier anealed

Use a panel beating hammer and a dolly or flat piece of steel, not an engineering hammer to finish it off.

Thanks everyone I'll try it all. This is the only piece that needs panel beating so bit anoying if I have to buy anything but I'll try and refrain from stretching it to much.

Hi, try mixing with the local plebs at a car boot sale tomorrow, you may well find a panel beating hammer, they can be picked up for less than a pound usually because people don't know what they are.

Nice panel, is it thicker than the original? If you get a good old used planishing hammer, polish the face so it does not leave marks on the work.

Oh god, what've I started I don't really go to car boots but I've been in London this weekend so may see if I can go next weekend if I get a chance or I'll ask my dad if I can borrow/keep a hammer

Just been down at my friend's taking the truck cab of his Land Rover and fitting a full roof and sides. This roof is different to his original as it has no curved windows in it. One got broke in his original. He has a 10 spline Discovery axle lying about in the way if anyone wants one.
