I'm thinking about trying to replicate it out of a fire door blank like this one.

Any joiners out there with a view on that.

You'll be making a new one in a couple of years…Id be looking at Accoya or hard wood

I don't have the skills or tools to properly make a door. Was instead just planning on routing out the necessary holes/recesses in the fire door.

Any other suggestions?

That fire door blank is ply faced and "solid core" so no idea what you will find once you start chopping into it! can you not try reclamation places for something origional?

I could poke a screw driver through it in multiple places without much effort.

This one is drooping and rotten.... and big, 2120x1040mm.

Before embarking on making/sourcing a new door, measure carefully to ensure the frame isn't on a skew. You'd be kicking yourself if the hole wasn't parallel....

Simple ,just stop poking! It's only designed to keep the rain and wind out not screwdrivers.

That door looks to be the original.
If it were mine I be looking to get a real wood worker involved.
(Not going to be cheap but IMO worthwhile)

Try asking the local council Conservation Officer if they know of any conservation grade wood workers in your area.
I could direct you to one in the Eden Valley but there is no way he would travel to yours.

You maybe need to learn and develop the skills, our local hard wood door and window guru is fully booked with deposits paid for 7 months.

But any decent bench joiner should be able to make you one. Wont be cheap!

As others have said, no knowing what’s inside that so it would be tricky to rout into it to make it look panelled.
An option I have seen done (by a professional and deffo not a bodge job) is to use 16mm plywood, cut into strips, to frame up the door, in three layers. careful sizing of the strips and that should give you a groove to take the panels, and the ‘mortises and tenons’ to join the stiles and the rails. All glued together with epoxy resin.
To do this is really simple - you need a really good circular saw and guide rails, and a really flat surface for the glue-up, along with poly sheet so it doesn’t stick to the bench and around 25,000 clamps of varying sizes.

Its not something I have done personally on a door this size, but I have done panelled kitchen unit doors like this in mdf and it works a treat - the end result is rock solid and once painted you’d be hard pushed to tell the difference from a traditional door.

Have asked a joinery firm to quote me on repairing the door, let's see if they even bother to call me back, not hopeful.

No fishing today so back on the job. I should have taken a full before and after pic, here is half done on the cleanup of the sandstone entrance with the DA sander.

And all done.

My Mrs says she now wants me to do the entire house.

The door is easily saved with a modicum of tools and a bit of time and effort , should be doable buy any decent joiner . Pu glue dowels and some decent seasoned 1st grade joinery timber . If its the original door it's more than lightly made of pitch pine anyway which was the go to joinery timber of the era . definitely worth saving .
