Cranking up up the wire-feed tension seems to have helped.

I'm away for a couple of days now and then building a workshop extension but i'll have another go ASAP and post here.

I did run a lot of bead today testing including one run of about 24" in one go and it didn't slip into globular at all.

It may well be the spatter was caused by the wire arcing then jerking as the reel go moving so like a double start very quickly maybe. I need to find some more clean metal to test on - i now have a large pile of odd shapes welded together with multiple fillets, heavy beads and god knows what else

I think you are thinking the middle section is the weld rather than the two beads at either side of it.

I thought that too when I first looked on the phone, zoomed in and saw it wasn't

i have a new r tech 180 and it does exactly the same as you described, start fine then goes into globular with massive balls of splatter everywhere

Thats odd, try cranking the wire feed tension to mid-way and see if it changes?

will do next time i use it, which is very rarely, i thought it was just how it was, usually set uo a bit hotter to avoid it, get it into spray

When you know what it is you will always see it that way, you knew. I saw it at first and thought I had never ever seen such a weird looking weld so I zoomed in and saw what it was. Now when I look I see it exactly as it is, two welds at either side of a centre strip of metal.

Does this help...the photo is the bottom of that. Its a 4 inch wide piece of 2.5 mm thick butted together.

I would have liked to overlapped it but i needed the extra 1/ 2 inch for it to fit.

Too tight can cause issues down the line with the machine be sure to test the tension. You should just be able to stop the feed with your fingers if you pinch it before the tensioner.

no way this can be stopped like that, would have trouble stopping it by grabbing the spool now.
